Summerhill,engineering manager forRoll-Kraft,Mentor,OH,a designer and supplier of rollform tooling.He offers some tips you can useto help smooth tool selection,setup and operation.Get Involved with Shear Genius(SG)cells-shear-and-punchmachines-demonstrate the ability to use full-tonnage upforming stations with a tool larger than3.5-in.dia.The firm purchased its first SG in August 2003 to take the fabrication workload fromthree of its aging stand-alone rurret presses that it coupled with manual shearing.That moveyielded a 40-50percent jump in parts production.And after the holiday season,It ran to Finn Power for asecond SG to keep up with demand.Pacific Energy had introduced a new line of luxury gasfireplaces that spurred orders and pressure production capacity.Says Trevor Gregson,Pacific Energy production manager:”In the last two to three years we haveeasily doubled in size.We have had som growing pains,including bottlenecks in sheetmetalfabrication where we’ve had to run day and night.”A Shear Genius bines a 33-ton 20-station hydraulic turret punch press with aright-angle shear.The turret press features programmable ration depth,ram speed andstroke length,and offer a work area of 60by 100 in.The shear houses a 31.6 -in.X-axis blade anda 59.64-in.Y-axis blade,and can slice mild steel to 9gauge and Type 304 stainless steel to 12gauge.Pacific Energy typically processes steel sheet from 26gauge to3/16 in.thick,It also runs somestainless steel to 12 gauge as well as a bit of aluminized and other coated steels.Avoiding Sheet MarkingTo produce a 4..125-in.-dia.knowckout in 16-gauge hot-rolled steel,with high sheet traverse3speeds for all punching and sheet movements along with minimal sheet marking,requires afabricator to avoid using high form tools in the rurret.At Pacific Energy,this is achieved by usingthe SG’s upforming system,which has a separartely controlled secondary 25-ton lower hydraulicram that includes coining dwell built into the upform process.The machine can be programmedto form in eighter direction depending on type of form required.It also offers three additionalforming modes:deep draw,with built-in coining delay that finmechanicalbottoming,fand electronic stroke control.To upform the knockouts,Pacific Energy employs a special two-piece tool from Mate PrecisionTooling,Anoka,MN.The tool includes a custom3.5-in. holder that allows for assembly in theturret,and offers the flexibility to allow use of regular 3.5-in. tooling in that station.Finn-Power’s upforming system allows full tonnage throughout the punch stroke in an upwardmovement in the turret.This feature provides Pacific Energy the maximum flexibility in achievingvarious forming options.Unlisk conventional downforming operations,upforming means that thedie never rests higher than ta ble level.So,when the sheet moves it can’t crash into thetools,leading to machine downtime,and avoids any scratches on thelower sheet surface.This isparticularly important with coated materials or materials where cosmetic appearance is critical.Tighter TolerancesImproved hydraulics and, in some presses, the use of electrically driven punch heads,haveallowed stampers to consider C punching machines on tight-tolerance parts such ascard guides used in munications equipment.Where precision is critical in forms,saysPatrick Canning, vice president, Finn-Power, Schaumburg,IL, shops might look to electricmachines, where we can deliver form repeatability of +0.0004 in.Improved forming on punching machines es thanks to better hydraulics in newermachines,according to Bob Coscarelli, CNC product manager for Amada America, BuenaPark,CA.We see greatly improved control of the stroke both its distance and dwell so that theforming of louvers,lances,extrusions and the like occur quickly and very precisely,he says. Thesehydraulic enhancements, along with improved controls introduced in the late 1990s, deliver, onaverage, a 30-percent improvement in productivity and quality for our customers.Trumpf’s Morissette concurs,adding:”Advances in hydraulics allow machines to stroke fasterwhen upforming stiffening ribs. During high-speed beading of ribs, we can stroke at 2800strokes/ min. This higher speed, along with improved hydraulic control over tool-retractheight,allows us to do more than form—we’re really flowing the material now. This givesimproved appearance.The E5 Work Center is the latest stand-alone turret-punch press from Finn-Power, bringing sixaxes C management,and a servomotordriven punch mechanism that,according toPatrick Canning, company vice president, can reduce electrical costs by as much as 75 pared to an all-hydraulic machine. It forms to 0.630 in. high, with repeatability to +0.004 in.To optimize throughput, it yields higher ram speed in the upper stroke area,where force is not4required, then delivers the needed force and precise positioning accuracy in the lower stroke.Equipped with the optional upforming mechanism,also servomo tor-driven, the forming dielocates below the table surface during sheet movement—no scratches or collisions.A single ACservomotor system also drives the Auto-Index system, with full 360deg.rotation in0.001-in.increments.For automation,which Canning says now panies 70 percent of thefirm’s orders, Finn-Power offers the flexible manufacturing unit (FMU) for loading of full-sizedsheets.Remote Machine C punching machines are doing more work than ever before,eliminating the need formany secondary operations so that shops can plete parts in one setup, timely urate machine diagnostics minimizing downtime for maintenance and repair takes on addedimportance.Shops need to perform maintenance before anything breaks,avoid unnecessarymaintenance and machine downtime, and ensure prompt and short maintenance calls to returnmachines to production ASAP.“Customers have been asking, particularly within the last five years,”says Canning,”for a betterway to monitor their equipment in order to optimize run time.A phone-line hookup enables usto now monitor machines for our customers,looking at parameters such as how much oil flowsthrough a machine or how many miles a ballscrew has logged. We can take the data collectedand produce reports periodically to trigger maintenance. Half of our new customers thatpurchase a machine now purchase this type of service—they are so dependent on the machinesthat they need as much as help as they can get to avoid unnecessary downtime. This meansperforming maintenance when its needed,not before nor when its too late and a es necessary. Customers can receive software updates to their equipment online.We candiagnose problems with a machine or controller remotely and send a needed repair part thereahead of the technician so when he arrives, the part he needs is there.
